There are probably more, but that's all I could think of off the top of my head.
2. Summons and a merc can be really helpful.
3. It's always been that way unless you used PlugY, which let you have the same type of Charm in your Stash and 1 in your Inventory. Easiest way to mule is to open 2 instances of D2 (via the Launcher) and do it that way. For SP, create a TCP/IP game.

Only if you're gonna farm Valthek. I usually keep the Yshari sets on a mule, just in case.

1. No. Downleveled crafts are mostly only used in specific instances when you don't care about random rare modifiers and want a crafted item with a low clvl req.
2. Yes. Higher ilvl means the item can roll with better random rare mods.
3. No. Ilvl will stay the same, regardless of how many craft attempts. Ilvl reduction only happens when crafting jewels (-5% ilvl per craft attempt).
